The transition from plastic to fiber packaging often stalls at the prototype phase, but Dart Container is pushing the material into full-scale industrial reality. The company has officially reached full operational capacity at its Lancaster, Pennsylvania, manufacturing facility, dedicating the site to the high-volume production of molded fiber trays, containers, bowls, and other foodservice formats.

This milestone marks a critical step in localizing the supply chain for compostable packaging in the United States. By scaling up domestic operations, Dart is directly addressing the vulnerability of relying on imported fiber products while meeting the surging demand for renewable alternatives.

Fiber moves to scale

The Lancaster expansion is not a pilot project; it is a fully operational industrial line. The facility utilizes both traditional wet molded fiber and next-generation dry molded fiber technologies to achieve the necessary output and performance standards. The resulting products are engineered for demanding foodservice environments: they are grease-resistant, PFAS-free, home and commercially compostable, and capable of withstanding microwave and conventional oven heating up to 400 degrees Fahrenheit.

John Phlipot, Senior Vice President Fiber Development at Dart Container, emphasized the strategic nature of the expansion. "Our Lancaster facility represents Dart's most recent investment in our strategy to bring more fiber packaging solutions to market," Phlipot stated. "By expanding our US manufacturing capabilities, we’re able to provide customers with innovative fiber packaging backed by our resilient supply network, technical expertise and the scale needed to support long-term growth."

Building a domestic supply network

Dart Container’s trajectory in the fiber space has been methodical. While the company has offered molded fiber products since 2008, its aggressive push into domestic manufacturing began in 2019 with its first fiber facility in Mason, Michigan. The Lancaster site builds on that foundation, creating a more robust, localized network that shields North American buyers from global supply chain disruptions.

The integration of dry molded fiber technology is particularly notable for the industry. This process significantly reduces water and energy consumption compared to conventional methods, lowering the carbon footprint while accelerating production speeds. For a market hungry for sustainable but economically viable alternatives, this combination of speed and environmental efficiency is essential.

Dart’s ability to commercialize molded fiber at this scale proves that the material can compete with legacy plastics not just in sustainability, but in availability and performance.
