The transition from plastic to fiber in thermoformed food packaging has historically faced a stubborn bottleneck on the production floor regarding machine speed. Now, a four-way industrial collaboration has demonstrated that functional paperboard can match the throughput of conventional PET-laminated board. Eurobrillance, Plastigraf Trevigiana, NatureWorks, and Form iQ have jointly developed CellShield Protopia, a barrier paperboard structure that recently clocked forming times of approximately 0.2 seconds during industrial trials.

Operating at an average of 27 mold-closing cycles per minute for 35-millimeter deep trays, the development proves that biobased barrier board can run on existing industrial thermoforming lines without forcing converters to sacrifice yield. This addresses a critical pain point for packaging manufacturers who have struggled to balance sustainability targets with the rigorous demands of high-speed tray forming.

Dual barrier approaches for demanding applications

The technical architecture of CellShield Protopia relies on NatureWorks' Ingeo biopolymer technology, applied through two distinct barrier approaches engineered by Eurobrillance and Plastigraf Trevigiana. The first method utilizes lamination, bonding ultra-thin, biobased BOPLA films to the paperboard substrate using a compostable water-based adhesive. The second approach employs a water-based dispersion coating formulated with Ingeo biopolymers.

Both configurations are designed to deliver the grease resistance, moisture barrier, and heat sealability demanded by the food packaging sector. By offering both lamination and dispersion coating, the partnership provides flexibility for converters depending on their specific barrier requirements and end-of-life packaging strategies.

Overcoming the fiber processability challenge

Form iQ provided the thermoforming expertise to validate the material's performance under real-world manufacturing stresses. For the converting industry, the significance lies entirely in the processability. Fiber-based materials often struggle with the rapid draw depths and heat distribution required in high-speed tray forming, frequently leading to tearing, micro-fractures, or compromised barrier integrity at the corners of the tray.

By achieving a 0.2-second forming time, the CellShield Protopia structure demonstrates sufficient elasticity and thermal stability to compete directly with fossil-based plastics. As food brands continue to seek recyclable and compostable packaging alternatives, the ability to maintain established production metrics is critical. This collaboration indicates that the supply chain is moving beyond simply creating alternative materials, focusing instead on the drop-in operational viability required for large-scale market adoption.
