Antalis engineers three-tier fibre system to eliminate void fill in fragile e-commerce

Antalis has developed a three-part packaging solution combining molded pulp, folding carton, and E-flute corrugated to protect fragile e-commerce goods without additional void fill.

The persistent challenge of shipping fragile goods through the e-commerce network often results in a compromise: excessive plastic void fill or an uninspiring unboxing experience. Addressing this structural bottleneck, Antalis has engineered a composite, fully fibre-based packaging system that integrates molded pulp, folding carton, and E-flute corrugated board into a single, cohesive unit.

Developed entirely in-house to demonstrate the capabilities of its newly launched Premium Packaging service, the solution was tested using a highly fragile chocolate egg. The design strategy shifts the focus from adding protective volume to engineering structural precision, effectively eliminating the need for secondary void fill materials like bubble wrap or air pillows.

Three layers of targeted fibre engineering

The architecture of the pack relies on three distinct paper-based technologies, each performing a specific mechanical function during transit.

  • Shock absorption: The inner core consists of a custom-designed molded pulp insert. Chosen for its inherent cushioning properties, the pulp features an integrated locking closure to immobilize the product. It is fully recyclable and biodegradable.
  • Brand presentation and structural rigidity: The secondary layer is a bespoke presentation carton manufactured from 300gsm Keaykolour Lipstick board. The design utilizes curved profiles and layered structural folds to create a glue-free locking mechanism. Production leveraged digital technologies, with printing executed on an HP Indigo 12000 Digital Press and precision cutting handled by a Kongsberg X24 Digital Cutter.
  • Outer protection and fulfillment efficiency: The exterior is a lightweight E-flute corrugated mailing box. Crucially, this outer shipper was designed around the exact dimensions of the presentation carton. This zero-tolerance fit is what eliminates the requirement for additional void fill. The box also incorporates a peel-and-seal closure and a tear-strip to optimize fulfillment speed and consumer convenience.

Consolidating the packaging supply chain

Beyond the physical product, this development highlights a broader shift in the packaging sector for 2026. Brands are increasingly moving away from fragmented supply chains—where structural design, material sourcing, and fulfillment are handled by different vendors—in favor of turnkey solutions. Emma Brown, Premium Packaging Lead at Antalis UK, noted that businesses are seeking partners capable of balancing operational efficiency with sustainability and customer experience under one roof.

From a sustainability standpoint, the entire system relies on responsibly sourced materials. The Keaykolour board is FSC-certified, and the E-flute outer carton utilizes sustainably sourced fibre, ensuring the entire three-part system can be easily processed in standard paper recycling streams.

This multi-substrate approach by Antalis proves that the future of premium e-commerce lies in structural precision rather than material volume, effectively turning the outer shipper into an active participant in the unboxing narrative. Will the higher initial design and tooling costs of such bespoke multi-layered fibre systems be offset by the long-term savings in fulfillment speed and void-fill elimination?
